Custom pillow boxes are curved-end cartons formed from a single die-cut blank that locks closed without glue. They ship flat, assemble by hand in seconds, and suit small, light products where presentation matters more than protection. Pillow boxes are the cheapest custom structure we produce, for a specific reason: there’s no gluing step. That also defines their limits. They’re not shippers, they don’t carry weight, and the board caliper has to sit in a narrow range or the curve won’t form properly. Worth understanding before you order a few thousand.

Board Caliper Is the Whole Trick

This is the one thing that separates a pillow box that looks intentional from one that looks like a mistake, and it’s rarely explained.

The curved ends are formed by a curved score, then folded by hand. That puts the board under more stress than a straight fold does, so:

• Too heavy, and the score cracks. The fibres split along the curve and you get a white line through your print on every single box. Coated and laminated stocks crack more readily than uncoated ones, because the coating has less give than the fibre underneath.
• Too light, and it won’t hold shape. The pillow flattens under its own contents and the curve loses definition.
• The working range is roughly 14pt to 18pt for most pillow boxes, adjusted for size. Larger boxes need more caliper to hold the curve; very small favour boxes work at the lighter end.
• Uncoated kraft is the most forgiving stock in this format, which is convenient, because it’s also the cheapest and it suits the aesthetic most pillow box buyers want.

If your design has heavy ink coverage or a dark solid running across the curved end, tell us. That’s exactly where score cracking shows worst, and it’s often solvable by moving the artwork rather than changing the board.

Interior Space Is Smaller Than the Outside Suggests

A pillow box’s stated depth is its maximum depth at the centre. The curve means the ends taper to nearly nothing, so usable interior volume is meaningfully less than length × width × depth implies.

Practical consequences:

• Rigid items need to fit the centre, not the average. A rigid box of the same nominal dimensions holds more.
• Long thin items work beautifully. Bracelets, lash strips, hair extensions, pens and cable are natural fits because they lie along the length where the depth is available.
• Small loose items can escape. The locked ends are not sealed. Loose beads, powders or very small parts can work their way out, so bag them first or choose a different structure.
• Round or bulky items fight the shape. If it’s chunky in the middle and needs a snug fit, a tuck end carton will serve you better.

Pillow Boxes Are Not Shippers

The curved ends are the weak point. A pillow box in the mail on its own arrives crushed at both ends, and the lock can spring open under pressure.

• For ecommerce, use a pillow box as the presentation layer inside a mailer box or rigid mailer.
• For retail and events, they’re excellent, since they’re only handled by staff and customers.
• For gifting and favours, they’re the standard, which is why the format is everywhere at weddings and events.

If you need something this small that can ship alone, ask us about a small corrugated mailer instead. It costs more but it arrives intact.

The minimum order for custom pillow boxes is 200 units. Specialty stocks and finishes may need a higher run, and your consultant will confirm for your spec.

Because there’s no gluing step, pillow boxes are usually the lowest per-unit custom structure available, which makes them worth considering even at small quantities. Two ways to keep the cost down further: stick to a simple rectangular blank rather than an unusual outline, and use one printed box with variant labels rather than separate print runs per variant.

How Your Order Is Produced

1. Send your product and requirements. Product dimensions at the widest point, weight, quantity, stock and any window, handle or ribbon requirement.
2. Receive your quote and dieline. Drawn to your product with the curve accounted for, at no additional cost.
3. Place artwork and approve the proof. We check bleed, colour mode, resolution, and specifically whether artwork sits across the curved score where cracking would show.
4. Request a physical sample (optional). Order within 30 days and the cost is credited back. Fold it yourself, since assembly feel and curve definition are the whole point of this format.
5. Production. Printing, finishing and die-cutting. No gluing, so boxes ship as flat blanks.
6. Quality check and dispatch. Inspected, flat-packed and shipped.
